What are the good practical methods of determining the beginning of cylcone failure ‘on-line’. What are the specific components we should look into ‘Fines analysis’ other than APS  and its size distribution to predict the cyclone crack/ holes.

Monitoring your particle size on your 3rd stage separator fines is still the best & “earliest” detection method for regenerator cyclone failure. On the reactor side putting your centrifuged fractionator btms under a microscope with picture taking capability will clearly show “round” cat. particles (much different than the irregular coke particles) and can be easily tracked for increasing amounts within a photo range.
If your 3rd stage increased recovery displays smaller than normal size particles check for
‘jetting” velocitiesfrom yur steam purges, torch oil nozzles, & air distributor.

You could consider a Tracer study with Tracerco.

You could consider an online tracer study to fully assess your loss problem and potential causes. I would be willing to discuss this with you if required. We can also help you ensure that you have the correct practices in place to ensure you gather all of the correct plant data.
